Overloading Channels Individually or Per BankNew techs wire 24VDC solenoids at max 600mA per channel and gang too many on one power supply. Overcurrent triggers surge shutdown or blows field fuses.
- Field Rule: Derate channels to 75% (450mA) continuous; split banks across multiple fused 24/48VDC supplies.
Ignoring Inductive Kickback DamageRookies skip external snubbers for large relays/solenoids. Internal clamp diodes eventually fail from repeated high-voltage spikes, causing shorted outputs.
- Quick Fix: Add RC snubbers (100Ω/0.1μF) across inductive loads >100mA; never omit for DC motors or contactors.
Miswiring Grounds & Floating SuppliesTechs mix card logic ground, field ground, and chassis ground. Floating supplies create common-mode voltage, triggering BIT faults or intermittent dropout.
- Field Rule: Tie card P2 ground to cabinet earth; field supply negative to card sink ground; isolate field and control grounds.
